#QualityMonday – Another Near Miss: The Hidden Risk Inside Your Modules About a month after we shared a case of junction box connection defects, we encountered yet another critical failure – this time, insufficient soldering inside the junction box. ?? What happened? A routine factory order change led to a junction box type swap. ?? But soldering positions and parameters were not updated. ?? The AI inspection system didn’t catch the issue. ?? The solder melted unevenly, leaving minimal contact area. Invisible to the eye, this defect turns your module’s “heart” into a ticking time bomb. ?? Why is this dangerous? Modern PV modules now operate at 1,500 V and 15 A. An insufficient solder joint becomes: ? A high-resistance hot spot ?? A potential ignition point under normal operating conditions ?? A field failure waiting to happen, costing days of downtime and high remediation costs And it is nearly impossible to detect once the module is sealed and installed. In this case: ? 620 modules quarantined ? 169 modules confirmed defective and downgraded ? Production stopped, processes fixed, but only because CEA was there to catch it. ?? What’s the real lesson? In our push for faster, cheaper, higher-output modules, we are running headlong into new reliability risks. ? Factories rely on automation and AI – but AI only sees what it knows to look for. ? Process discipline can slip during everyday changes like order swaps. ? Without independent QA oversight, these “small misses” can burn down systems later. CEA is not only helping catch these issues early but also supporting clients with deep RCA, CT scans, and destructive analysis to prevent recurrence. ?? Let’s be clear: It’s not enough to “trust the system.” We must challenge the system, inspect the system, and continuously adapt QA oversight to protect asset owners and the future of clean energy. ?? 2,600+ BESS manufacturing defects flagged. One common thread: they were all caught?before?reaching the field. #QualityMonday – When Ratios Matter: The Invisible Risk in Module Potting During a recent PV module manufacturing inspection, our team identified an issue that often goes under the radar but can have significant long-term impacts: ?? An incorrect A/B sealant ratio during junction box potting. The measured ratio? ? 6:1 instead of the specified 5:1 ?? Why does this matter? Incorrect mixing of potting compounds affects curing quality and long-term adhesion, compromising the protection of sensitive junction box connections against moisture ingress and mechanical stress. In this case: ? 359 at-risk modules were quarantined. ? The root cause traced to a poorly designed testing splitter, which led to incomplete outflow of A/B glue during quality checks, producing inaccurate results. ? SOPs and testing tools were updated, and equipment redesign was initiated. ? ?? What we learn: PV module reliability is built on a thousand small details. An incorrect glue ratio doesn’t fail on day one but can lead to moisture ingress, diode corrosion, and thermal failures years later. ? This case reinforces why QA oversight during production is critical, even for small, routine process steps like potting. Thermal vs. EL Inspection: Seeing the Present vs. Predicting the Future? ? Thermal imaging is a powerful tool for identifying?severe, active defects—hotspots, diode activation, and inactive areas. It tells you how your modules are performing?right now. ? But what about the risks that aren’t visible yet? ? Electroluminescence (EL) inspection?goes deeper. It reveals?microcracks?and latent cell damage that thermal can’t detect—issues that may not impact performance today but will degrade output over time as modules face daily thermal cycling and mechanical stress. ? ???Think of EL as predictive maintenance.
